But I've learned not to spec one until I see the load profile. A boiler that's too large will short-cycle. It fires, hits pressure, shuts off, cools, and fires again. That cycle wastes fuel, floods the boiler with thermal stress, and causes maintenance headaches. Scenario 3: Small, Intermittent, or Low-Emission Steam Loads
Now we get to the counterintuitive one. When most engineers think of steam, they picture a massive boiler room. But a small electric steam generator can be a much better choice for small, intermittent loads.
It's not about being green, although that helps. It's about the math. A large gas fired steam boiler standing by all day just to produce steam for a few hours is like using a semi-truck to deliver a pizza. The fuel cost of idling, the standby losses through the stack, and the maintenance from frequent cycling can add up fast.
A packaged electric steam unit is exactly what it sounds like: water, elements, controls, and a pressure vessel on a skid. It produces steam in minutes. There's no chimney, no fuel pump, no burner management system, and no combustion permit. That doesn't mean it's maintenance-free, but it changes the type of maintenance you need.
What I would verify before buying one:
- Electrical capacity. A 150 kW unit draws roughly 180 to 200 amps at 480V. Don't order it until someone confirms the transformer and feeder can handle the load.
- Water quality. Electric elements sit directly in the water. Hard water is death by a thousand layers. Install a conductivity controller or a blowdown timer from day one.
- Pressure vessel compliance. A small electric steam generator is still a pressure vessel. It needs the same relief valve, pressure control, and ASME documentation as a fired unit—just no stack.
Electric steam often gets dismissed as 'too expensive.' But when I run the total cost comparison for an intermittent use case, the small electric steam generator frequently wins. The real question isn't the cost per BTU; it's the cost per year.
How to Tell Which Scenario You're In
If you're still not sure, ask these questions in this order:
- What's your load shape? Continuous, high-volume steam for 8+ hours a day points toward a gas or oil-fired boiler. Short, irregular bursts point toward electric.
- What fuel is actually available? Check the gas line capacity, oil storage options, and electrical service. Sometimes the decision is made for you.
- What can your team support? Combustion systems need burner technicians and regular tuning. Oil systems need tank management. Electric systems need water treatment and element inspection. Be honest about your in-house capability.
- What's the cost of downtime? If losing steam means losing a production shift, the premium for dual-fuel or redundant heat sources is worth it.
If you still see yourself in two scenarios, that's not a mistake. Many plants run a large gas fired steam boiler as a base load and a small electric steam generator as a weekend, summer, or emergency unit. That combination is a legitimate strategy.
The Checklist Is the Cheapest Insurance
After four years and about 160 inspections, I've come to believe that most boiler catastrophes are preventable. The few that weren't usually involved a perfectly good boiler being fed by untreated water, an unvented gas train, or a control system that was never validated. None of those were random events.
